The culprit was the AppleNforceATA.kext that was installed. The version on the DVD for 'older Nforce boards' resides at v1.0.2 whereas the 'test' version is the latest v1.0.3 (beta) with the SATA DVD fix. My board requires the previous version of 1.0.3 (the one that came on Zeph's 10.5.2 rev 1 iirc) to boot correctly.
So with the un-bootable Leo4All installation on another drive, I quickly dropped in the working AppleNforceATA.kext from my current install (Zeph), repaired the permissions, rebuilt the extensions.mkext and it finally booted into the user account setup with full resolution, core image, quartz extreme and full audio. The forcedeth-v driver still won't work for my Vitesse based NVIDIA dual gigabit lan, but my RTL PCI NIC works a treat. Aside from the nforce issue this has been the best OOTB experience to date.
